Ok, well I figure it’s about time I started a project thread on this. Project XFL B5S4
D2 A8 facelift 40V autobox

So I’ll keep the back story short and sweet. I picked up this a8 from a friend kinda deal after a third party friend lightly bumper bendered another car. So I got it on the cheap. The weird history of the car has it being totaled via hail damage and then smoothed / re-sprayed at Sewickley Audi outside Pittsburgh. So the paint is ultra -fresh and smooth, needs the bumper and a fender painted, but all in all a great deal and a helluva score! IN the past I had a b5 s4 that was great and all it was just a royal pain to work on. That engine all jammed up in there and no way to fit a wrench anywhere. Ive managed a great deal on a 6speed 2.7t A6 from a good friend. So I’m making myself a XFL B5 S4!!!! Basically a bigger, comfy s4 hahaha. Rocket couch type ride!!
The 40v is running fine as is the trans!!! both will be up for grabs shortly. I’ve worked on enough audi v8’s to know I don’t want one ahhaha. I will be able to get more power and significantly better fuel mileage with the 2.7t over the 4.2 40v. but even more importantly, there will be soooo much more room around the motor itself. The d2 is much wider than a b5/c5 and is in an obviously longer v8 engine bay. As I am doing a manual swap at the same time, the driveshaft will need extending. It will need extending even if I keep the bellhousing position the same. The 01e trans are sooo much shorter than the TIP equivalents. I am going to most likely, push the motor/bellhousing flange forward about 1 – 1.5”. yes, this is counter to helping the vehicle’s balance. The 2.7t is ~50 lbs. heavier than the alloy 40v’s. That said the 2.7t has a lot more of its weight sunk down low with the iron block and rearward with the turbos hanging off the back. And with it not being nearly as long as a 40v, having more leverage hanging off the front over the axles, I think the weight is pretty much a wash. The motor being pushed forward a tad will give me a lot more room to work around the side and back of the motor, esp. near the turbochargers. And this will still give me a good amount of room to make a nice mandrel bent, non-pancaked-tube, IC>TB hardpipes and eliminate the troublesome factory Y shaped TBB.
There has been sooo much more development / cracking of the motronic ecu’s since even a few years ago. This will help make this swap significantly easier. Basic ecu mods rundown

Rear 02 / cat deletes
All EGTs delete
PCV/ Emissions Delete
SAI delete
Immo delete, A8 is gen3 Immo so it’s a bit complicated
The fact that ALL these above things don’t need to be there is a HUGE advantage. And will simplify things dramatically.

and a comparison between the 2.7t and 4.2t IC's, wider, thicker, taller and obv. as posted earlier, a much denser fin arrangement
also picked up some gen1 034MS 2.7t downpipes that need the flex replaced and some AWE tuning cat-less mid-pipes.
I just need to add some v-bands in there, and a small extension to the rear of the mid-pipes

I had talked with Haydn about 07k, but I just really wanted to be able to drop in in there and get the car going on a reasonable timeframe, going 2.7 over a 07k means I don't have to build manifolds, or fab up the "turbo kit" portion, its all there and ready to drop in. and also the engine mgt / harness is nearly plug and play/turnkey

a lot of the 2.7t anger (which ive had too) comes from the packaging of it in the smaller cars vs the motor itself, with a big body engine bay, it should be relieving a lot of those problems.

ok, the 01E is significantly narrower that the chicktronic trans its replacing so I need longer axles.
urS4/6 FRONT PASSENGER AXLES for both sides, and a 1" CV spacer on the A8 passenger side.
here we are getting the CV joint spacer machined up. it has a female receiver ring for the inner cv joint and a machined recess for an additional cork CV gasket between the spacer and the trans output cup.
and here is the first of many CV joint spacers, did one for a testfit and its great, so the batch is a GO!!

PEDALSET
I have the D2 A8 pedal set out and a spare (b4Q I think) pedal set to hybridize into the D2. on the D2 pedalset there is already the main pivot for the clutch pedal as well as the cruise control cancel switch mount!!!!!! sweeeeeet , that will save a bunch of work.
I made a clutch pedal out of a brake and clutch pedal from the donor pedal set. its the upper portion from one ( so the pivot bushings are offset correctly) and the lower "arm" portion from the other. I will need to get some replacement bushings for the pedal pivot as these are cracked. anyone have a PN by chance?
I just need to make a small tab on the clutch pedal for the CC cancel switch.

the pedal cluster itself, in the D2, is mount in this huge cast alu. piece that is 1/8-3/16" thick. not sure on its ultimate strength, and as I will end up putting a much stronger clutch in, I figured a little overbuilding now will save a lot of hassle/teardown/rebuild later.
so I made a 3/8" thick aluminum plate to reinforce the clutch master cylinder mounting area on the cast bracket. the master cyl, needs to be clocked slightly to clear the vacuum booster. so I have not final mounted the MC yet.
I also overdrilled the clevis hole for the clutch MC in order to run a nylon bushing.

and here is the MANUAL D2 A8 pedal cluster ( I just need to change the angle of the clutch pedal pad, depending on where it sits with a bled and full master cyl)

A8 2.7t / O1E Swap thread Updates
UPDATE!!!! Finally got off the road for the rest of the year and it’s time to make some serious progress on this beast. Yes it will be running and on-location at Carlisle 2015.
So, I don’t have nearly as many pictures as I want. Since the last update, I’ve been through two computer crashes and lost most of them. That said, those pics aren’t as interesting as the ones that’ll be coming up soon. Everyone loves FabPorn and go-fast parts a lot more anyway.
Engine and transmission mounts are all finished; I’ll snap some more pics of them and get them uploaded. I have 40v v8/ o1e d2 transmission mounts made and available for sale as well as motor and trans mounts for the 2.7tt/o1e setup in a d2. PM me or email drbeastcar@gmail.com

And some tacked together downpipe shots. I built a 2.5”>2.25” downpipe to midpipe setup for a customer’s swap. For my car I built a full 3” downpipe/midpipe setup that stays full 3” to almost the rear muffler. The downpipes then integrate into the factory 40v exhaust. With no cats, resonators, and just the two factory rear mufflers it should sound rather subdued under 3500, and open right up when you get on the throttle. Here they are awaiting transport to final seam welding.
And for some go-fast fun parts. I had originally intended on running some c5 rs6 intercoolers. Well, there is definitely not room for them. With the aluminum frame-horns being a very different shape, and well a very different engine bay layout. They just will not work. So I started looking into other solutions. There isn’t a ton of options out there for a 6” vertical flow core. So I ended up settling on this one from Treadstone engineering.

The 2.7tt motor actually fits pretty well in the D2 engine bay. The driver’s side turbo oil drain line requires modification as does the drivers side compressor outlet tube, but otherwise fits quite well.
Ive been spending a lot of time on the chassis plugs adapter harness. Tracing a lot of wires back and figuring out what needs to go where to let it run and keep the dash lights happy. Ill get that finished and summarized in one spot to keep it simple.

Ive been spending a lot of time on the chassis plugs adapter harness. Tracing a lot of wires back and figuring out what needs to go where to let it run and keep the dash lights happy. Ill get that finished and summarized in one spot to keep it simple.

AGH yes trust me i know. although the wiring isnt quite that bad with all the deletes, but still its no 4kq thats for sure

I took on apart last summer there's got to be 80lbs in the body harness....this will be a really cool car...ive wanted to put a big single and an o1e in one...
