The Hot Mess: quattro converted + 07k swapped Coupe GT

Post by vt10vt »

Alright. The two other 07K build threads that popped up pushed me to finally start this thread.

Project name is because it's such an appealing combination of swaps/parts... but in reality it's a total mess

Bit of back story, skip this paragraph to get straight to the goods. I bought a house in October of 2017, and honestly a large part of that decision was based around being able to undertake this build. At the time my plan was to start with a 4000cs and a pretty rough CGT that's been in the local junkyard for at least 12 years and combine the two into a shorty (Sport replica). Jim dug a 4000 shell out of the woods for me, which was missing most everything except for the chassis parts I needed. Then life happened, I spent a ton of time/effort on my B5 S4 and did a lot of auto-x/track events this summer, so not a lot of focus on this project. Then this spring a MUCH cleaner and more complete Coupe GT popped up an hour from my house for $600, so Dana and I adventured down with some tools, got it running and drove it home without issue. Because it's so nice and complete, the plan changed from SWB to LWB. The primary uses will auto-x, hillclimbs, and some track days, and I felt like a LWB is probably a better handling option for those kinds of events.

On to the pictures!

The Coupe and the 1/3 of the 4000cs from Jim that's left: My garage is under the house and ~11 x 23 with really low cielings and a big support beam in the middle. Not ideal, but AMAZING compared to every other space I've ever had to work in. Plus, with it being underground and only having one exterior wall it self regulates temperatures really well.

The mockup motor and trans in place:

Image

Driver side motor mount catches 3 M8 and 1 M12 (engine/trans bolt) to attach to the engine. To make this work, I slightly back cut one of the mounting bolts plastic and the metal insert that goes through. Luckily, the metal piece is what actually provides clamping force, so this is pretty easy to get precise.

Then engine mount was also moved outboard a couple inches to clear the filter housing. It's not the most elegant solution, but it all fits together really well!

Image

Passenger side engine mount was much easier:

Image

And the net result is that the hood *ALMOST* closes with the stock valve cover. With just a little trimming at the front of the hood I think I could make it work.

Image

Trans mounts were made from scratch using the original NF motor to help locate the trans:

Passenger side:

Image

Driver side:

Image

I thought the auto trans tunnel was going to be close-ish, at least in the front. Nope.

Image

4000 trans tunnel ready for surgery soon:

Image

The worst of the cancer I've found thus far:

Replacement section from donor 4k:

Starting to prep the 4K "shell" for donor surgery:

So that's about where I'm at with it! I have a REALLY exciting project that's going to help me a lot with this build, but it's going to take priority (mostly $$ priority) for a little bit, so I'm settling in for a long winter of chassis work which should be high effort but low investment.

My current plan is to remove both strut towers from the 4k, build a rudimentary chassis table/jig, and move those over to the CGT via some bracing and jigs. Then I'll have everything where it needs to live and I'll be able to build the subframe mounts from scratch. It seems to be the easiest/best way to go about it since I don't care about gas tank/floor pan differences (it'll be fuel cell etc etc). I'll keep this thread updated as that begins to take shape over the next few weeks!

Thanks for reading along, it feels good to be posting about my own shitty-old-audi again :D

Nice to see this come up! Should be an interesting combination of parts. Oh, and now I understand what you were saying about my new garage. What you have now is still way better than the shed you were doing all the work in down in MD! I'll be watching.

Figured I would.put it here too. I actually get updates from here...

I'm thinking early block first, keep it stock, blow it up, take crank and move it to built later block. *plans subject to change*

Yeah, finally some context for my description! I have a lot of great memories of/in that shed... but I don't miss it haha I'll post pics of the rest of the shop eventually, but it's a mess right now...

There's even going to be some garage fabbed fancy billet parts in the future ;)

I'm not totally set on an exact plan of attack. I kind of need to get some other stuff done and see what seems most plausible, but fall back is basically using the stock rear part of the pan with the timing components cut down and mated to a new flange. *plans subject to change*

Not a ton, but a bit of an update at least!

After I got the engine and transmission mounts in, I flipped the car on its side and started getting a sense of what needed to happen to move the rear subframe over. The front mounts for the rear subframe seem to be pretty straightforward, the rears are going to take a little more massaging. I've gone back and forth between building all the mounting points/sheet metal in the rear from scratch and trying to reuse the 4kq stuff, and I think I'm going to end up somewhere in the middle using the 4kq parts as a starting point and using some fresh metal to get them in place, firmed up and sealed to the outside of the car.

I then got the frame table mostly finished up, I'm going to need to modify the front "subframe" a little bit to allow the motor/trans to bolt into the car while it's on the table, but nothing crazy. It has 6 adjustable feet and two adjustable side posts to level the car with the front subframe once it's on. These need a little modifying too, mostly just longer bolts.

Rear subframe mounts tacked in place just to get a sense of where everything wants to go

Car flipped right side up again and bolted to the frame table:

Few pics of the frame table and the car bolted to it:

So yeah, that's where it's at as of now. I haven't been spending nearly enough time on this as of late. I got into it and realized that I wanted my shop to be much more 'tooled up' than it was to be able to take this on efficiently and avoid having to do things over down the road. Updates on that later, but I will tease that I am significantly more capable of making the things this car needs :)

Thanks for reading along!

Nice to see some movement here. Lots of little things will need to happen in sure. I'm glad those subframes will get used. Keep the updates coming, maybe when I head up to CT to collect my engine from Tim, I'll have to try to get up there as well.

Ok so I have been slogging through the worst part of this project for the past couple months. Pretty much 2hr/day minimum for September and October, more on weekends, but I'm finally getting to the point where it's really starting to show.

The first part was finishing pulling the wiring and the last of the mechanicals, then going after all the tar paper, seam sealer, and fuzzy insulation stuff. The chassis got scraped/chiseled, chemical stripped, and then all the rusty bits got sandblasted and primed. I'm using Eastwood self-etching weld through primer (grey) and their rust encapsulator anywhere there's rust risk or rust scarring (black).

This whole part has sucked and even just getting to the point of patching all the rust holes was a ton of fun just because I was actually building something at least :bangshead:

Scraped and chiseled:

And then it was time for sandblasting

Then there was a bunch of patch work to do on the 'new' tunnel. The rest was just primer for now, but I have a few issues/spots to go back and revisit, but I really wanted to get the bare metal protected and get ready for the next round of mock up/chassis building.

This tunnel is probably 20% new metal and already had a couple repairs. Ugh.

My fit up game getting pretty good at least

This bit was a a pain. This is where the gromit for the ebrake cables go back through:

Vermont Sportscar (aka Subaru Rally Team USA) had a grand opening and garage sale last month and of course I went and spent way too much money.

The plan with this car is a rear-mount radiator so I spent a bunch of time with one of my friends (and former motorgeeker chouse) talking setups and what they've done, what they had for sale, my space constraints etc.

We settled on a 3" single pass core and I'll try the same 1.5" tube running back on the oem waterpump that they run to start with. They've found they have no need for an auxiliary electric pump if you run this big of feeds and returns, but that's a Subaru so we'll see. They've actually switched to a bigger but thinner core, but my space restraints didn't allow for the increased size and surface area.

Finally I picked up some nifty intercooler pipes. They were having problems with hoses popping off at 40+psi and wiggins I guess don't hold up in that environment so they went to these billet ends. They resist deforming more because they're a little thicker and beefier, and the raised lip provides a better seal. With the intercooler setup I'm planning I shouldn't have to worry about blowing a hose!

This will go down another 5" or so once I notch the frame rails for it

Very nice! It's quite possible you told me about it, and I just forgot...

Making some serious headway on the mess. I wish I had the motivation you have right now. I keep looking at my coupe, and getting frustrated haha.

The only motivation I've had lately is for this stage of the process to be over and to move onto the fun fabrication work. It's just been a ton of hours forcing myself to grind and slog through it all.

Yeah I blasted it all in my garage. Threw up some plastic sheeting and went to town. The good news was that my new compressor kept up the whole time, but it was still a solid two 6-8hr days over a weekend to get it all done.

I haven't gotten to a shift linkage yet, I was planning on starting with a B6 01E linkage but I ended up selling it. I need to go back and look at what you did in more detail and see if building from scratch is an option. I think the only way scratch-built is an option is if I do it now before the tunnel is in place.
